The Evolution of BQC Foundry – A Legacy in Aluminum Sand Casting
Ken Fair pioneered Cornwall Aluminum as a small squeezer shop lodged inside a quaint carriage house belonging to one of the Coleman Estates on Cornwall Road in Lebanon County, PA. It’s a testament to the company’s culture and commitment that three of Ken’s original recruits remain integral members of our team today. The 1980s marked significant growth for our aluminum sand casting operations, leading to the construction of a dedicated metal building to accommodate our expanding aluminum foundry. In 1982, Ken and his three original employees began moving equipment into the north end of the newly constructed facility. The original squeezer shop continued operations to support the purchase and introduction of automatic molding equipment into the south end of the building. The 90-foot sand tower was installed shortly after to accommodate the overhead sand elevator system.

In 2006, the Boose family purchased what was then called Cornwall Aluminum Foundry from Ken Fair to assist in their need for automation. The acquisition fortified the Boose family legacy of making high-quality aluminum sand castings that dates to 1933. Immediately, pivotal enhancements in material handling and process flow were introduced to amplify production across the three automatic molding lines. Since then, over three million dollars has been invested in the company and its manufacturing processes.
Prioritizing the well-being of our workforce, we transitioned to non-silica-based molding sand, significantly enhancing the plant environment and safety. This change was supplemented with comprehensive refurbishments of the Hunter 32 molding and Sinto FBO3 lines. The sand muller was rebuilt to enhance the molding process further, and a new shaker conveyor was installed to move the castings to the de-core and saw area.
Following the foundry investments, the Boose family purchased the assets of one of their subcontract pattern shops in 2014. A new Haas VF-8 CNC was added in 2016 to allow for machining the tooling for the extensive automatic line. The final investment into the tooling process was to re-vamp the pattern storage system by building a mezzanine to house all the tooling for the three molding lines in a singular area with individual storage assigned to each tool.
In addition to these capital investments, a meticulous review of all manufacturing processes was performed. The study yielded improvements to documentation and the associated processes, enabling the eventual ISO Certification. In conjunction with the process review, the Boose family invested in a complete renovation of the employee facilities, all while generating space for new supervisory offices, break rooms, training areas, and a new Quality Control laboratory. The most recent upgrades include a new spinner blast, autonomous sand system control, and two new shell core machines.
In 2019, Joe Boose and the Boose at Cornwall ownership constructed a succession plan where Joe and his wife LeAnn and son Brandon would continue foundry operations as Boose Quality Castings. Significant advancements were made, starting with replacing the old shell core machines with four new ATD shell cores, including a dual-station unit. That same year, Magma foundry software for simulation and virtual optimization of casting processes was added to our Product Development Department, alongside the purchase of an Ultimaker 3D printer.
The year 2021 saw the replacement of the 30 x 32 Hunter automatic molding center with a 30 x 32 EMI, marking a significant upgrade in our capabilities. June 2022 was a pivotal month for us, beginning with the replacement of the 20 x 24 Sinto with a refurbished 20 x 24 Sinto box molding center. This was followed by adding a third molding line featuring the first in the world DISA 16 x 20 high-speed automatic molding center with a custom Summit Foundry Systems mold handling line. In November 2022, we installed a new Dynamo 3500 lb/hr Tilting stack melter, further advancing our foundry capabilities.
2023 continues this innovation and improvement trend, starting with purchasing new Haas VM6 & VM3 CNC centers for our pattern shop. A significant milestone in 2023 was the rebranding of our company to BQC Foundry, reflecting our evolution and growth while honoring our rich family’s history in aluminum sand casting. This rebranding symbolizes our commitment to continuous innovation, quality, and customer satisfaction, aligning with our strategic vision for the future. Later, in 2023, we replaced the 20 x 24 Sinto with a new 20 x 24 DISA, demonstrating our ongoing commitment to technological advancement and excellence in aluminum sand casting.

When you came here just over a year ago both Alan and I listened to your explanation of how this restructuring was going to make significant improvement across all areas, but questioned if it would really make a difference. 2020 presented a great number of challenges to all Americans.
